The five functional layers
The PET carrier is the temporary base film. It gives the foil enough strength for coating, slitting, rewinding, and stamping. It does not normally stay on the final package.
The release layer decides how easily the decorative layers leave the PET carrier. If release is too tight, the artwork may show missing areas. If release is too easy, fine lines can become fuzzy or over-transfer.
The color or lacquer layer creates gold, silver, red, blue, black, matte, pearl, pigment, or transparent tone. It also affects gloss, opacity, scratch behavior, and color stability.
The metallized aluminum layer creates the mirror metallic reflection in most metallic foils. Holographic foils add micro-embossed optical patterns to create rainbow or security effects.
The adhesive layer is the layer that must bond to the actual substrate. This is why one foil may work on coated paper but fail on PP plastic, UV varnish, or synthetic leather.
How structure affects common defects
Poor adhesion usually points to the adhesive layer or the substrate surface, not the color itself. Low surface energy plastic, uncured UV varnish, wet ink, dust, silicone, or incompatible lamination can prevent bonding.
Incomplete transfer is often related to release, heat, pressure, die contact, or uneven substrates. A rough paper, deep leather texture, or soft-touch surface may need a foil with different release and adhesive behavior.
Blurred edges can come from excessive heat, long dwell time, soft dies, uneven pressure, or a release layer that is too easy for small text. Fine cosmetic logos and security patterns should be sampled with the real artwork.
